What it looks like from the equipment side

These are the faults that most often turn out to be the board. None of them prove it — that is what the diagnosis is for.

  • Belt surges, hesitates, or will not maintain speed
  • Console dead or resetting mid-workout
  • Incline stuck, or moving on its own
  • Resistance not changing with the setting
  • Burning smell, or a tripped breaker on start
  • Speed or distance readings that make no sense

Failure modes

What actually fails, and why

Common to this class of board. The cause matters as much as the fault — a board replaced into the condition that killed it fails again.

Drive stage semiconductor failure

Motor controllers switch high current continuously. A belt tightening with wear raises the load, the drive stage runs hotter than designed, and it eventually fails — usually short, which is what trips the breaker.

Sweat corrosion

Sweat is salty and conductive and gets everywhere near the console. Corrosion around connectors and switch contacts is one of the most common console faults in commercial gyms.

Failed bulk capacitors

A drive board runs hot by design. The bulk capacitance dries out, the DC rail sags on load, and the belt surges under a heavy user while behaving perfectly when tested empty.

Speed sensor input damage

A failed pickup or a chafed sensor lead can damage the input it feeds. The controller then has no reliable speed feedback and behaves erratically.

Relay and soft-start failure

Inrush limiting components fail with age, exposing everything downstream to the full switch-on surge every time the machine is powered up.

Book it in first. An RMA number comes back the same business day, and the board arrives with the paperwork already attached to it.

Before you pull it

  • Photograph the board in place, connectors attached. It is the single most useful thing you can send.
  • Note the equipment make and model, and the number printed on the board itself.
  • Write down what it was doing when it failed — intermittent, heat-related, or after a storm all change what gets tested first.
  • Pack it in an anti-static bag. Bubble wrap alone is not enough.

Questions

Gym and fitness equipment — common questions

It trips the breaker as soon as it powers on.

That normally means a shorted component in the drive stage, which is a common and repairable failure.

Do not keep resetting and retrying — a shorted drive stage can take further components with it on each attempt. Pull the board and send it.

Is the fault the board or the motor?

Both are possible and they are worth separating before spending money, since a motor is usually the more expensive of the two.

A bench diagnosis says definitively whether the board is at fault. If the board is good, that is a real answer for the diagnosis fee and it points the search elsewhere.

We have several identical machines. Any advantage?

A significant one. A known-good board from an identical machine is the fastest possible reference for diagnosing a faulty one.

Mention it on the intake form. Sending both is not necessary, but knowing an identical working unit exists changes what can be checked.
